As public awareness of the low recycling rate and lack of viable disposal options grows, the industry is seeking more sustainable packaging options. The current paradigm in plastics recycling requires reliable detection and separation of packaging into relatively pure single-polymer streams. At the same time, the structures of single-use packaging have become more complex and diverse. Mechanical recycling typically results in a poorer quality secondary feedstock due to the inability to remove additives and the low miscibility of the different polymer and non-polymer components. Chemical recycling is an attractive option because new polymers can be built up from purified monomer streams resulting in greater circularity. However, deconstructing polymers is an energy intensive process that typically cannot compete economically with virgin petrochemical feedstocks. In this research, we explore a hybrid approach for continuous, reactive transformation of mixed plastic waste. We use a high shear twin screw extruder for partial depolymerization and compatibilization of polyethylene-based feedstocks. The reaction kinetics and process energy balance are studied as a function of process variables. The chemical and physical properties of the products are investigated for suitability in new applications. We find that molecular weight and grafting reactions can be tailored through choice of catalyst, specific mechanical energy input and residence time distribution. Further purification of products could also improve their viability in packaging markets.
